A shipping box is the only part of an order that every single customer handles, and it is usually the part specified last and with the least information. Most of what goes wrong — boxes that arrive a size too small, board specified two grades heavier than the product needed, shipping bills higher than the weight justifies — traces back to three or four decisions made without anyone explaining what they actually control.

Cardboard or Corrugated: What You Are Actually Ordering
These two words get used interchangeably and they are not the same material. Cardboard is thick stock paper — a single dense layer, well suited to smaller and lighter retail items like cereal cartons, cosmetic boxes and folding cartons. Corrugated is three layers: a wavy fluted medium sandwiched between two flat liners. That fluting is what gives a shipping box its crush resistance, its stiffness, and its ability to absorb an impact without transferring it to the contents.
Practically, if the box has to survive a courier network, it is corrugated — which is why Pizza Boxes, Electronics Boxes and shipping-grade Food Packaging are all corrugated builds. If it sits on a shelf or inside another box, cardboard is usually enough and costs less. Most people searching for cardboard boxes for shipping actually want corrugated, which is why the two terms sit together on this page. Box Styles: RSC, Die-Cut, and Full-Overlap
Style determines how the box is assembled, how much board it uses, and how well it holds under load. Three cover the majority of shipping work.
A fourth worth knowing about is the half-slotted container, effectively an RSC with no top flaps, used where the box slides into another box or sits under a lid.
Choosing Board Strength Without Overpaying
Board strength is where most money gets wasted, in both directions. Under-specify and boxes arrive crushed. Over-specify and you pay for strength the product never needed, on every single unit, forever.
Two numbers describe it. Flute grade is the height of the wavy layer — E-flute is roughly 1.5mm, B-flute around 3mm, C-flute around 4mm, and double-wall around 7mm. ECT, the edge crush test rating, measures how much stacking pressure the board tolerates, with 32 ECT being a common general-purpose grade. Broadly, thinner flutes give a smoother printing surface and thicker flutes give more protection, and double-wall is for genuinely heavy or long-haul freight.
The practical rule: do not specify a flute grade. Tell us the product weight, whether boxes get stacked, and how far they travel, and we will specify the board to that. Buyers who pick a grade themselves almost always pick up rather than down, because over-specifying feels safe — and that overspend compounds across the whole run. Interior Dimensions and Why Boxes Arrive Too Small
This is the single most common and most expensive ordering error, and it is entirely avoidable.
Box dimensions are quoted as interior measurements — length by width by depth on the inside. Corrugated board has real thickness, so the exterior of the box is larger than the number you ordered, and more importantly the interior is exactly what you asked for and not a millimeter more. Order a box at your product’s exact dimensions and the product will not fit, because there is no clearance for the product itself, for any wrapping, or for the board flexing as the flaps close.
Allow clearance deliberately. A few millimeters on each axis for a snug retail fit, more if the product is wrapped, cushioned or has protruding hardware. And send us the product’s dimensions rather than the box size you think you need — working outward from the product is more reliable than working inward from a guess, particularly on double-wall board where the wall thickness is significant relative to a small box.
Right-Sizing Against Dimensional Weight
Carriers do not only bill by weight. They calculate a dimensional weight from the box’s volume and charge on whichever is greater, actual or dimensional. A light product in an oversized box is billed as though it were heavy, on every parcel, indefinitely.
This is why right-sizing pays back faster than almost any other packaging decision. A box cut down by an inch on each dimension can drop a parcel into a lower billing band, and that saving repeats on every order rather than arriving once. Oversized surcharges are a second consideration — carriers apply them past certain length and girth thresholds, and a box designed without checking those can trigger a fee that dwarfs the cost of the box itself.
There is a real trade-off to name. A tighter box costs less to ship but gives the product less room to move, so it needs the board and any internal protection specified correctly. Right-sizing without adjusting protection just moves the cost from freight to damages.
Liner Color: Kraft Brown, Mottled White, Bleached White
The liner is the flat outer surface of the board, and its color is both an appearance decision and a cost one.
Color choice also affects how printed ink reads. Anything printed on kraft brown sits over a warm base that shifts every color slightly, so artwork wants designing for kraft rather than adapted onto it. On white liner, colors print closer to what you approved on screen.
Printing Inside and Outside the Box
Exterior printing is the obvious surface, but interior printing is worth considering and costs less than most people assume. The inside of a shipping box is a panel the customer sees at the moment they open it, with their full attention and nothing competing for it — a message there lands differently to one on an outer surface they glanced at while carrying it indoors.
One cost driver worth knowing: ink coverage is priced in bands, and past roughly 30% coverage of the printable area it is generally priced as heavy coverage. A design using bold shapes and open space often prints for meaningfully less than one flooding the whole panel with solid color, without looking cheaper.
There is also a case for the opposite approach. A plain unbranded exterior with the branding printed inside reduces how obviously a parcel advertises its contents, which matters for higher-value goods left on doorsteps.
Ordering Without a Minimum
Corrugated is a volume industry and its minimums reflect that. Flexographic printing typically starts around 250 units with a one-time plate charge per color, and some suppliers require 100 units before they will add branding at all. Published production times in this category run 15 to 20 business days at one major supplier and 8 to 15 at another, with rush options on selected quantities.
There is no minimum order here, and production runs 4 to 8 business days from approved artwork. Practically that means you can order a genuinely small quantity to test the fit and the print before committing, and it means a box for a short-run product or a seasonal line is a normal order rather than an exception.
